The syncro cones in the BJ8 gearbox, the ones that use steel syncro rings,
have a special coating on them. This coating has a tendency to flake off if
the box is subjected to abuse (not double declutching) for a
prolonged period of time.(You touched on this with your mention of the
syncro ring contacting the gear face.)
Are you sure this coating was in good condition on the replacement gear as
what you describe sounds to exactly the symptoms of the coating having come
off?
