My first suspicion would be a bad connection somewhere, that gets better when it gets hot. Try doing the crank, and then immediately feeling along the wire from the starter to the solenoid, and the

I guess it's possible that the connection from the live lead has become damaged inside the starter, giving good on some turns then bad on others. Over tightening the lead causes this - don't ask... I
