Well, that project went downhill fast!

Couldn't get a vicegrip on it, so I decided to drill it out and re-tap it. Bought a nice tap at Sears and a replacement stud at AutoZone.

Drilled a pilot hole though the bolt body, but as the bit exited the inside end of the bolt, it hit part of the TB casting and snapped the bit right off. Can't get the drill bit out with any hand tools that I have or have seen at the Sears hardware store.

I figured the likelihood of drilling out a broken HSS bit, embedded in a steel bolt, in an aluminum housing without tearing the whole thing up is ZERO. I slapped the thing together and parked the car for the meantime.

So, I need a water outlet. If you have one for sale, plz e-mail ASAP. If you are in the mid-west and within the UPS one-day ground shipping zone, please call me on my cell at 314-503-8049. I can paypal funds with no problem, but I would like to get this fixed by Friday morning. It's not a big deal if I don't, the wife and I are heading down to Charleston SC for the next 10 days and it will probably be much colder here when I get back to this project on the 2nd.

Thanks,

Steve W

Subject: Repair of sheared thermostat housing bolt

Has anyone done this and can offer tips on how to do it?

I don't feel like replacing the entire water outlet (looks like a Christmas tree with all the water fittings).

It looks like the sheared upper bolt has a hex head on the backside of the outlet's mounting flange, but I don't know if it was screwed into the outlet housing, pressed in, or what.

If all else fails, I'll just drill it out and install a new bolt to replace it, but any input from someone who has made this repair would be appreciated.

  Steve
