[Zmagnette] Zmagnette Digest, Vol 8, Issue 57

I second everything that Fletcher has said with a couple of alternative suggestions. I have found that giving the top of each stud a quick rap with about a 12 oz. ball peen hammer will help break the bond between the stud and the housing. Mind you, you don't want to bash it a good one, just a couple of quick firm raps, square to the top of the stud, to give a quick jolt to the stud. toIf you find that the thermostat housing is absolutely stuck beyond the penetrant, heat and soft hammer condition, remember that the studs are common with the MGA, readily available and inexpensive (though the housing is not!). Push come to shove, Sears sells a nifty set of stud extractors that look like a large nut with some reverse helix, steeply angled and sharp splines that grip the stud and allow a more "assertive" application of force to get the stud to release from both the housing and the threaded hole in the head. This does put paid to the top threads of the stud, so, be prepared with 3 new ones. I would recommend new nuts and washers as well.

Once you have the housing off, take a fairly smooth small round file and clean up the bores that the studs go through and make sure that the gasket surface is very clean and smooth. I have even put some 320 grit wet or dry abrasive paper on a plate of glass and lightly sanded the gasket surface flat where necessary. I then give the threaded holes in the head a quick chase with a 5/16-24 bottoming tap. I then ensure that the gasket surface around the thermostat opening is nice and clean, smooth and flat. Install the new studs with anti-sieze and re-assemble.

I have had very good luck with a gasket made of 1/8" thick cork, soaked in hot water for about 20 minutes. Tighten in stages and evenly - and not over-tight, no need for brute force here, the cork will conform to any surface irregularities and give a good seal as it dries. An old British mechanic friend took a "belt and braces" approach and gave the cork a very light smear on each side with a bit of grease just to be sure.

As Fletcher said, then give the studs a good coat of anti-sieze, and, in the next years or when you need to change a thermostat, you will appreciate the fruits of your labors as the whole thing comes back apart with ease and lack of "drama".
