Can u define "not quite going in " and "popping out". Are u describing the cone clutch slipping.

I have no idea what this referrs to - have rebuilt OD units and have no memory of a trap door or what u desxcribe below. What manual.

I know this sounds obvious - but have you chacked the oil level in the gearbox. Marginal oil level will cause a gradual decline in the operation.
