Just some ideas, do you have rust coming from the fuel tank and do you use a fuel filter? A rusty tank can give you a steady supply of rust to keep needle from seating faster than you can keep clean

I had the same problem with my sending unit. It turns out that the mounting plate at the top of the sender needed to be rotated 90 degrees. The five screw holes are not quite evenly spaced. I had to
