Have you checked all the pivot points in the clutch linkages? Look 
for worn clevis pins and "egged" out clevis eyes. Could be the 
linkage sometimes finds a "tight" alignment and other times you're 
working with the sloppy alignments. Just a guess - from having seen 
badly worn linkages.
