You say you have an original coil and a 25D - in that case the plug gap
should be 25 and not 32.  However it was increased to 35 for the 45D
distributors, even though they came with the same, 12v, coil.  An increased
plug gap results in higher HT voltages which could be causing breakdown of a
marginal HT component.

Together with the hard starting and the rough running you definitely have a
problem.  I would go back to first principles in setting up valves, ignition
and carbs, including checking the centrifugal and vacuum advance mechanisms
with an adjustable timing light (can be done without an adjustable, but with
one it is a doddle).
