Tony:

You don't say whether you had the master cylinder apart. Also, what is
happening to the fluid in the reservoir? I would suspect that the inlet port of
your reservoir was plugged if the fluid did not go down when pumped before
re-assembly. Even if the line was plugged, fluid entering from the reservoir
would displace any obstruction or give a firm pedal. If you had the master
cylinder apart and checked this, then the only thing I couldthink of was that
the main cup must be in backwards.
